Same issue with my '02 Crew Cab. Haven't gone the "replace plastic caps" route but every time I have the front end lubed the issue goes away for a while. Annoying, Yes! Serious problem? Apparently not and I've got over 110 K miles and no tire scrub, alignment or steering play problems.

Classification:PD06-001 Reference:NTB06-056 Date:August 3, 2006
2005 4WD PATHFINDER, FRONTIER, XTERRA;
POP/CLUNK NOISE FROM FRONT OF THE VEHICLE
APPLIED VEHICLES: 2005 Pathfinder (R51), Frontier (D40), Xterra (N50) 4WD Only
APPLIED DATE(S): Vehicles built before February 15, 2005
IF YOU CONFIRM
There is pop/clunk noise from the front of the vehicle:
• When the vehicle moves from a stop.
Or
• When making turns in 4WD mode.

ACTION
Adjust the front differential so there is 13 mm clearance between the differential housing and front cross member.

CLAIMS INFORMATION
Submit a Primary Operation (PO) line claim using the following claims coding:

Adjust Front Differential & Cross member Clearance
IMPORTANT: The purpose of "ACTIONS" (above) is to give you a quick idea of the work you will
be performing. You MUST closely follow the entire Service Procedure (starting on page 2) as it
contains information that is essential to successfully completing this repair.
Nissan Bulletins are intended for use by qualified technicians, not 'do-it-yourselfers'. Qualified technicians are
properly trained individuals who have the equipment, tools, safety instruction, and know-how to do a job
properly and safely. NOTE: If you believe that a described condition may apply to a particular vehicle, DO
NOT assume that it does. See your Nissan dealer to determine if this applies to your vehicle.
SERVICE PROCEDURE
1. Raise the vehicle on a hoist.

2. Loosen the front differential rear
mounting bolt.

3. Rotate the differential so there is 13 mm
of clearance between the differential
housing and front cross member.

4. Re-torque the front differential mounting bolt to: 182.5 N·m (19 Kg-m, 135 ft-lb).
5. Drive the vehicle to confirm the incident is resolved.

this article was copied from a service bulletin i found at www.nicoclub.com  i do this repair and it work fine, no more noise

I dont think it just affects 4WD though since my 01 SC Crew Cab 2WD has the same *Clunk* when turning sharp...like when flipping a U'ey

Sure makes a nice truck sound like a piece of garbage

Well after a long battle with the dealers about the issue. I decided to get rid of the Nissan. I hope you guys find the problems with you trucks.

 I will say that I bought a 07 F250 crew cab with a 6.0lt diesel in it. I love that thing and it will pull the world away if you wanted. I thought the fuel milage would suck but it gets almost 21 mpg on the hiway. My nissan on a good day only got 21 mpg so I traded a little higher fuel cost for a tank on wheels. I guess I should never had went with a midsized truck anyway.  God bless you all and good luck with any problems that may arise.  Cool4x4man "Country boy through and through"
